Tip #1: Tell Friend to choose his halloween costume a few months sooner than October 1st. ;)
Tip #2: Check out these forums: http://boards.theforce.net/costuming_and_props/b10019/Board.aspx?brd=10019&page=1 I looked and there's apparently no thread for him, but there's plenty of people who would know how to do it, some who might have already made this costume but just haven't posted about it.
